Yes, Capas Headwear still sells hatboxes. However, they are wholesalers and you must have a business tax id and place an order for a minimum number of boxes. I talked with them a few weeks back. The minimum order is one pack, which contains 30 hat boxes at $4 apiece and then the shipping is high because of the size and weight. To ship across the country is $100 so the minimum cost is $220. Again you have to be a business in order to order from them. I am considering filing a business so I can place an order. I also had to explain to them that I wouldn't have a brick-and-mortar location.

I recently went on a hunt for a good shipping box. I found these on Amazon. Going off my feeble memory, I think I paid about $50 for 25 boxes, I think shipping was free. Good for most hats. You will obviously have to use packing material or a piece of carboard with a big hole in the center to keep the hat centered in the box.

I've lost my pictures but the Container Store carrys some nice, solid cardboard boxes for $4. They are slightly taller than a standard Stetson hat box and very durable and can easily be stacked 10 high without crushing the one on the bottom.

I've found that Target sells a very decent mailing box for under $4. In stock at most stores. Most fedoras fit well, not so much cowboy hats. The 16X12X8 usually provides the lowest shipping rates for USPS of a typical fedora and ample room for good packing.

The average mailing cost with this box is under $12 for fedoras. Bigger sizes like the 16X16X8 almost double the mailing costs for me for the same fedora.

I think for USPS it has to be under 36" total of LxHxW to get the cheaper price. In Canada it is one inch less at 35" if it hits 36" or more the price automatically about doubles.

I just went to the USPS website and checked and 12 x 16 x 8 is still like $14 something. I think they raised prices a little recently. If you want to check the cost for different sizes go to:
USPS and click on Send. Then click on Calculate a Price. Put in shipping date and zip codes for from and to. Then click on Calculate Based on size and shape. I use 2 lbs to estimate weight (I weighed some dress hat boxes with hats and they were all less than 2lbs.) Put in different dimensions to see where the size breaks are.
What I want to know is does anyone have a source for, or the dimensions of how to make a cone for the center of the box to rest a hat in? I assume if you deconstructed a factory one it would be curved a little bit? Also I use dry cleaning bags for hat bags or dust covers. I usually cut them down or into big squares. So far after a couple of years of using them as dust covers I detect no issues with the hats.

My experience using USPS Click-N-Ship and the eBay shipping for USPS priority mail is 36 inches (length + height + width) is the sweet spot. If it’s going somewhere close the shipping isn’t much more if it goes over, but a 36” fedora across country might be $14.50, but the same hat in a combined 37” box to the other side of the country can cost almost $40.

I suggest using Pirate Ship (www.pirateship.com) it is free to signup and you get discounted rates for USPS and UPS. Here are some rates that I looked from WA state to the Bronx, using 16" x 16" x 6". I have no affiliation with Pirate Ship other than being a user. Notice that UPS ground is my cheapest option and that I am getting discounted prices. USPS raised prices temporarily from October 3rd - December 26th.

The Capas Headwear box measures 16.5" x 14.5" x 6.5" and the pricing does change with those numbers

By the way, the cylinder that goes in the center of the box for the crown to rest in is just a large rectangle that measures 5-9/16 inches x 30-3/16 inches. This is from the Capas box, the length is oversized so it can be adjusted to size. It is simply stapled together on the overlaps.
